What's your email client of choice?

Currently I use Thunderbird and Enigmail, the latter which has a "Rewrap
html..." option for getting around issues such as the one you might be
experiencing.

Otherwise, it could be selecting a bad key (expired, what-have-you) and
not telling you. I'm not certain why that would be happening, but maybe.

Lastly, I don't think it should matter if you sign with a key that has
one e-mail, but send the message from a different e-mail. Not saying
whether some MUA would or wouldn't complain about that, it just seems
like a ridiculous way to decide the veracity of a signature.
